  • For the exhaust I bought a few mandrel bent 2.5" fittings from Summit Racing.
I had to cross over to the passenger side to keep the heat away from the tcase and fuel lines on the driver side. I used a u pipe to make a y pipe and ran 2 into 1 down the passenger side. All in all it wasn't too bad to do. I did have to buy a set of aftermarket manifolds so the driver pipe didn't exit on my link bar. I used a band clamp so I can separate it in 2 pieces for easy removal from the rig.

    • After putting the new windshield in, it was time to finish the front exo. I didn't want to add the bar that most people run across the cowl above the wipers that supports the roof, so I went a different route.
I ran a tube under the hood from fender to fender that supports the fender exo and the roof support. Just has to notch the fender and hood a bit. Also ties the cross bar to the shock hoop cross bar.
I used tube bungs so I could remove it if I need to. I am still able to remove the fenders and grill with the exo in place.

      • Here is the almost finished product. I still have to make tube doors, install lights, and a skid plate.

        • Tried the new rig out at Slade. It did great and no major issues. I made a mistake in thinking all pcm's will utilize the 4 low shift tables. Just because they are showing in the tune, doesn't mean the pcm reads them. So when I switched rigs, I did away with the drive by wire and went to drive by cable. My old pcm would not work, so I used one from a 2003 Express van. After spending $100 on HP tuners credits, I found out that it wouldn't shift in low range. So now I have to find a 4x4 pcm that had drive by cable and spend another $100 in credits. Live and learn I guess...

Didn't take long to knock the new off of it.

Thanks. No, still have a few things to add before I get it weighed.

              • Got my headlights mounted. The low beams run the lower lights that are pointed towards the ground so people aren't blinded and the high beams turn all four lights on. Still have a 42 inch curved light bar to add on the top of the cab..

                  • Forgot to post the rest of build pics.
I figured out how to fix the 4lo shifting issue. I downloaded a tune file for a 2003 Silverado 4x4 from HP tuners and segmented the parameters I needed to make it shift. Shifts like it should now.

Next is the tube doors. I made them to fit over the OE doors. I used a sheet of HDPE to skin the inside of the doors. Works great keeping the mud out, but a tad hard to see over. I may put some sort of screen over part of it so I can see better. I pop my OE doors off when I go wheeling, and put them back on for the trip home.

Here is the skid plate. It's made from 1/4" plate and bolts on from the sides of the frame so the bolts don't get hung up. I did have to put 2 bolts up front to hold the part below the trans pan. Had to make a little lowered section for the NP205.

I was going to wait on tires, but came across a deal I couldn't pass up. Bought a set of 40x13.5x15 Super Swamper SX2's. So far I really like them.

                    • At some point at Harlan, my trans started to lock in 2nd gear. Up shift or downshift it would stop the wheels. I ran this engine/trans setup for a few years and didn't have any issues, other than it ran hotter than the 700r4 I had previously. It would act up randomly so I didn't worry about it. The trip to Slade did it in. It was ok for a while then back to locking up. Drove around in 1st for a while and then started skipping from 1st to 3rd on the gravel roads. Well it didn't like that, and by the end of the trip I barely made it on my trailer. Sounds like something broke inside. Oh well, time for a rebuild.

                        • I got it all tore apart and found out what broke. It left quite a mess, and took out the parts on both sides of it. I ordered the upgraded parts so this shouldn't happen again. Luckily I had an old trans that I robbed the parts from.

                          This is what broke.

Not sure why it's doing that. Hit F5 and they will show.
